My favorite Arrancar is Ulquiorra' date=' followed closely by Aroniero.

 

Also, The Espada have existed for a long-ass time (The Privaron Espada were the originals before Aizen obtained the means for Artificially creating them. However, it is safe to say that none of the Current Espada were made via the Hougyouku, as Aizen had obtained it far too recently). However, the Turn Back the Pendulum arc did show that he had mastered Hollowfication, and as such, could probably apply the same process to Hollow (except in reverse) for the artificial creation of Arrancar (this would seem most likely, as Nnoitra's flashbacks indicate as much).

 

And bear in mind that he had his own captain fooled by Kyouka Suigetsu. Aizen could have very well slipped off to Hueco Mundo once or twice a week to keep an eye on his Espada while a decoy took his place in the Seireitei.

Well he was until Yoriuchi beat the ever-living crap out of him for being suggestive towards her. He is currently in a permanent posting at the 4th division barracks, so he has a chance to heal. Apparently he still needs 2635 more treatments before he will be ready to fight again.
